You are correct, I confused myself about the versions, as my partner
got a similar warning, one time only and he has Entourage 2004. I
however do have EntourageX.
I don't know if that changes any of your thoughts on the problem.
The only reason I didn't do a re-install was a super drive problem
that I have to get repaired. After that I think I will do the re-
install
OK, let's look at your original message:

Perhaps you are not removing enough space. Since your partner has 2004, you
could see if his copy will import your Entourage X database that will not
open. Usually, when Entourage X has problems, it will not export data, but
it's worth a try. If you can open Entourage X, then you should archive your
data as MBOX files ASAP. Either prune your Entourage X database
considerably, or upgrade to Entourage 2004.
Another tidbit:
If your computer does not have enough free disk space to store both your
current database and a copy of it, an out-of-memory error occurs. For
example, if the current size of your database is 10 megabytes (MB), you will
need at least 20 MB of free disk space to rebuild the database.
Could it be low disk space is causing the error message? Just a thought to
check.
Just to be clear:
Entourage X has a "Typical rebuild" and "Advanced Rebuild"
Emptying the cache does not reduce the database size itself. The database
will be left with 'wasted' space in it every time you delete something.
However, this is not all bad, since the wasted space is used up with new
data as it is added. This way, over a period of time (assuming that you are
deleting stuff as you go) the database will probably reach an optimum size,
after which the stuff you delete is roughly equal to the stuff you add, and
no further growth takes place.
If you need to recover the wasted space on your hard disk, you will have to
do a 'Advanced Rebuild' rebuild to compact the database. This will create a
compacted version of the database without the wasted space. You will then
have to manually delete the backup copies of the original database that the
rebuild process creates AFTER you are happy the new one is OK.
